hmmm... I have absolutely no idea, maybe a file name issue... nwhak generally only accepts 15 characters in a file name, including the extension (16 total if you count the period, which it does count for the 16 character max). Not quite what you might expect.
It may also be something you are potentially overwriting in the original hak. NWHak can accept non bioware files, but I am not positive on the limit for those. I do know that .txt is accepted, .doc is accepted, .wri is accepted, I don't think it will take a .erf extension, which would be a waste of space anyway, because it would never get loaded by the engine.
Unfortunately, we can't test this for you without having the files you are attempting to import. How many new files? You currently have 5542 total files in the hak, prior to you adding more. I have seen haks with over 11,000 files, so unless you are adding more than about 5500, I can't seen an issue with that.
Edit: Wait, you are saying Unpack and then Repack the hak? How are you doing that?
Just open the orignal .hak with nwhak.exe. The just do a ctrl-a and it will open a browser window for you, grab the NEW files with that, all at once, it should just add them in. Then just save an densure that it completely finishes saving. NWhak returns to give you control, sometimes LONG before it is actually finished saving... give it an extra minute or so, before closing it, or watch your HD activity light to make sure it is actually done with writing the file before you exit the nwhak.exe program.
